A novel direct cold drawing die, which is in plum-blossom shape and used for drawing of hexagon/square section rods from round bars, is designed, analyzed and verified in this paper. The semi-analytical finite element method (SAFEM) is developed and implemented to determine the mean drawing force, the velocity field and the stress field in the plastic deformation zone. On-site experiment was conducted to verify the design and theoretical analysis. An example is given to show the effectiveness of the SAFEM method. Experimental and the SAFEM analysis provide some insights into the design of cold drawing dies and the forming process.
